BESPOKE PRODUCTS – Case Studies
Bespoke twin-entry sheet terminal
When approached to manufacture this terminal, the design was far from complete.
Airbus required a terminal for earthing fuel pipes on new commercial aircraft, specifically the A350.
Our Design Team made some recommendations to ensure that the desired product functioned according to the specified needs. This included incorporating sufficient bracing to strengthen the terminal, as well as making recommendations as to the type of plating used.
Total Connections have now manufactured over 100,000 of these terminals.
Bespoke copper tube ‘joggle lug’
Originally approached with a concept that was not possible to manufacture, McLaren set the Design Team the task of re-designing the lug.
As a result, the lug required several revisions. Eventually, all parties were satisfied with the final product. After that, the lug was rapid-prototyped. This step ensured it fitted into the desired position in the car.
Manufactured from C101 copper with a 10 micron nickel plate, it is manufactured in batches of 500 and supplied twice a year to McLaren to support their motorsport division.
A bespoke machined 2-hole lug for a military application
Having tried many other manufacturers, Total Connections stepped up to design and manufacture this part.
The problem for the other manufacturers was the age of the drawing, which was difficult to read. The Total Connections Design Team were able to decipher the specifications, and effectively reverse engineer the part using 3D CAD.
Manufactured in C102 copper with a silver plate, and tested exhaustively, it has a cable entry capable of taking a 40mm diameter cable, with two holes to bolt it in place. Although only 15 lugs were required, Total Connections were happy to help. In fact, they supplied the small batch without hesitation. Moreover, this showed flexibility. As a result, customers can rely on them
